Had to choose between cardboard armor and a thrift store blazer for my Commander Shepard... the blazer won and it was a mess.

Oh man, I feel that. Cardboard is a trap. It always looks great until you move your arm and the whole shoulder piece folds in half. A blazer at least has structure, but the fit is everything. I tried a similar thing once and spent the whole con with one sleeve rolled up because it was way too long. Next time, hit up a craft store for some thin foam sheets. You can cut and glue them over the blazer for armor panels, and it actually bends with you.

Yeah, @drew_west is totally right about the foam sheets. I learned that the hard way after a shoulder piece stabbed me in the neck. The thin stuff is key, the thick foam just cracks. A hot glue gun and some black paint can make it look like real molded armor. Just make sure you seal the foam with something first, or the paint will soak in and look weird.
